How easy would it be to make a knife sheath? I have a Helle knife that has a buggered up sheath. I would prefer kydex simply because it would be marginally safer in my climbing stand than leather if I slipped.

I wouldn't think that it would be too hard or take too much material.
It turns out that what you have is less important than what you do with it.

Sorry, have to clarify and correct. The pictured holster was FREE. The one I made for my side of the bed, the holster part cost $15. Imagine my confusion...

It would more than likely be easier than you could ever possibly imagine. This stuff is mindlessly easy to work with. Heat it up, wrap it around the knife, PRESTO......... New sheath.

Literally that easy. You could spend the time to put some thought into the finished product first, and come out with something a little nicer looking, but that would by far be the hardest part of the whole project. The best part of this product is that it is extremely forgiving. If you screw up, just heat it up again, and it will pretty much just lay out flat so you can start over.

Good stuff.

Really easy.

I'd be game for a holster get together before May.

Just my experience-free amateur opinion: It depends on the design. Since the .06" is available cheap I was willing to give that a try, but I see that my Blade-Tech holster is about .10"

Again speaking from total ignorance, it seems unlikely to me that it would matter for handgun holster designs as I imagine them. If somebody wants to make a rifle holster or something, obviously that's different. In any case I drew the divisions on the 4x8 sheet more to see if it was all taken, than as a definite cutting plan.

Regular acrylic (plexi) or polycarbonate (lexan) would do just fine as would ABS, or PVC. Kydex is tougher (being an alloy of acrylic and pvc), but it's also more expensive. Heat it with a heat gun or torch (but not too hot or it will boil) to form. D&S Machined Products just East of Gander hole in Maple Grove sells a whole mess of various plastic scraps for dirt cheap (.08/lb last I got any) and has a very large selection of stuff that comes out of specialized equipment as guards. They have goofy "retail" hours, but they do have an azz load of plastic scrap - as long as you don't need a specific recipe.

I've been on the lookout for a cheap injection molded holster in "left hand" so I can bolt it to the night stand.

Btw, still haven't heard back from Cope.

That's a good idea. A friend of mine and I dumped our canoe in a rapids once, and as we were getting reorganized on shore afterwards, he realized that his fillet knife had sliced through its leather sheath and cut his leg. He hadn't felt it, partly because it was really sharp, but mostly because we were in ice water.

No, actually it about 20 years earlier, so I was even more handsome, if you can imagine.

If all this drags out to the first 2 weeks in March, someone keep in mind I still want 4 ft but will be out of town during that time. Thanks.

Sorry for the delay to all involved. It seems that kydex probably isn't a money maker for these people. My source doesn't seem to want to be accessible, and FJ540s doesn't seem to take good notes. The stuff that FJ is looking into would be much, much better suited to holster ans sheath making anyways, so hopefully they won't drop the ball again and get us an answer soon.
